The transfer case motor is a common failure. Inside the motor is a
plastic gear that is prone to wearing out over time, which can cause
malfunction faults and leave
the all-wheel-drive system inoperable. Solution to replace only
the broken gear and new original Hall sensor, instead of the entire motor,
saving you hundreds of dollars on the repair!

Brilliant. My wife’s X3 E83 developed this problem with the very audible
clicking when turning off the car. Ordered my replacement gear from
Odometer Gears and replaced this afternoon … took a lot longer for me
(about 4 hours) but the fix is exactly as described and saved me a ton of
money (about $100 vs. minimum of $800 replacing the entire actuator myself
… if I went to a mechanic I assume this repair would’ve been around $1500
for parts and labor). Thanks so much!

My mechanic is telling me that the sensor on my Transfer case may be bad as
well and just replacing the actuator gear inside probably wont help. I
assume its easier for my mechanic (whom I trust) to just recommend changing
out the entire Transfer Case Assembly ($900 item) which will come with a
new sensor. I have been using my mechanic for a long time on other issues
and cars and he is not marking up the part but rather selling it to me at
cost. My question is, does the sensor on the transfer case usually go bad
as well or does the sensor just go off when it sees there is a problem with
the gear itself. I just want to be sure that if I change the gear it will
let the sensor know there isn’t a problem anymore when the motor spins and
the (fingers crossed) lights will shut off. I guess I can just try to
replace the the gear myself first ($100 part) in hopes it all works out.
Any thoughts?

Thanks for the video it took me about 1.5 hrs. So I replaced the gear and
it is working great. I have taken it off road and checked the ABS as well.
The lights are still on though. Any solutions to this?

Great video. The most challenging parts for me were removing the c-ring
and putting it back, and taking the panel off the case. To remove the
c-ring I used a hook shaped dental tool and small screwdriver. To put it
back, I used the same dental tool and a tiny screwdriver. In putting the
c-ring back, somehow I got the open part of the c-ring over the lip, and
then it wasn’t too hard to push the rest of the c-ring over the lip. I got
the panel off the actuator the same way described in the video, by prying
at a corner with a screwdriver. Need strong tools for these tasks.

E90 is different. Just took one a part. All metal. Worm gear on armature is
worn down. Nothing that can be fixed.
