If it were me costing nothing but my time, I'd do a proper job of it, cut it out the best you can and re-weld, it'll make you feel better doing it knowing you're doing a solid job, and give peace of mind wherever/whatever you decide your next move will be with it. I've a similar problem around my subframe mounting area too, currently pondering what best to do. (XKR Quartz owner from North Wales).

I agree with most others about the sills. Those patch panels are so much better. My preference for the plate would be to build on what you've got there. Those contours and captive nut positions will guarantee to give you a headache.

You need to cut out that old sill repair, for nothing else but to see what is behind it. As you say it is just welded on top of the rusted area, has that been treated in anyway. Or is it spreading.

Love your leather 'Driver's gloves' I use them all the time. IMO the choices on your sill repair are limited to only one. Cut out the botch job and the rusty sill below and replace with your repair panels. If I know anything about you, you will have already made that decision. BTW just ordered my Warson headlight.

I would definitely cut out the old outer sill (I did both sides on my car) and repair using the new panel you purchased. Welding a new panel over an old one was how I did it years ago and I have since had to undo all of that 30 years later. You will probably find rust/holes in the inner sill that will also need repairing. The inner one is thicker/stronger steel as well so more important to inspect and repair. The underside mounting area is more of a challenge and will require some thought on the best way to tackle it. I have yet to inspect that area on mine. BTW, the support brackets on yours look almost new!

When I had my woodwork shop I had at least one set of glasses or a visor at each machine because I knew otherwise I’d be too lazy to go and find them! It cost pennies but saved a lot of muck in my face

Hi John, thanks for the shout out buddy, much appreciated. If it was mine, I would definitely cut that outer sill off again, just to make sure the rot is not still under that repair patch plus it's much easier and quicker in the long run to weld to nice shiny new metal.

I would probably just cut the actual rust out and weld in new metal instead of trying to fabricate a whole plate for the underside but I'm no pro. Just slaver the whole lot in thick paint to stop it rusting again. I would hate to see how bad mine is to be honest. The outer sill I would just repair the lip part so it looks better and cover it in stone chip and lots of thick paint. I know my car isn't going to be great because it's rusty on the outside in the same places, I don't really trust people to do this sort of work properly so I'm likely going to have to do it myself one day.
