Kirk, your method works great, but I had one problem. The bottom of the
flapper ear was curved so the zip tie would not stay on, so I’ll just have
to reach in and do it myself. But thanks for the info.. 2003 Ford
Explorer..

You are a genius!! Of course, mine decides to start clunking right in the
middle of the coldest days of the year. So, out to my unheated garage I go
(-10 degrees outside) and go to work. I just had to be careful to not pry
on any cold pieces of plastic…but, the whole procedure took less than an
hour! So, if I can do this in -10 degree weather…there’s no excuse not
to get this done. Thank you so much!!

Dude! Youre awesome! Im a girl and was able to do it all by myself, took me
about 20 minutes. I didn’t take the center part off and was still able to
get the zip tie through the bottom. My husband was surprised that i fixed

No I didn’t.. I was able to reach in through the glove box & push down on
switch…however even with the temp control switch to hot I was still
blowing cold air

Yeah, I’d say it’s a LARGE job! I had several estimates done, and all the
mechanics said, that it will take about 6-7 hrs total – AT LEAST, and only
about 10 minute to replace the door . Plus – just the labor alone, in my
area anyways, will run about $500. OUCH!!!!!

No I have not replaced it yet. That will be a much larger job. I think I
know how to do it without removing the whole dashboard. I will post a how
to video after I do it. But I will probably wait until the spring.

I tried your original fix of going through the glove box but I still get
cold air blowing after pushing down the switch.. This sucks as it’s 30 some
degrees in Chicago! Looks like its a trip to the repair shop and $600+ out
of my pocket 🙁
