Woah! On the 3-4 high mileage (250k+) Pathfinders I've done timing belts on I've never seen this issue before! With the spring being incorrect on the tensioner could this be a timing kit installation error versus a design flaw? Maybe somebody lost the key and made one of their own out of the wrong material or to incorrect tolerances?

That's crazy… Definitely something Ill keep an eye out for next time I do timing belt. You're right though, that should have been splined rather than using a keyway ideally.
