I knew that opening E60 headlights was next to impossible, but damn — that's even worse than I thought.

What about heating up a hole saw bit and melting the hole?
Geezus, hourly wage @ $85 hr. puts the pain and suffering at self inflicted levels. Add up time and materials. Just buy the whole unit next time.
